Sema showstopper: thomas szabo’s six-door ford excursion, stretching a super duty ford excursion.

When it comes to any automotive-minded person’s bucket list, attending the annual SEMA show in Las Vegas is among the top goals. But to have a vehicle you built yourself on display at the biggest after-market convention? Now that’s an accomplishment many of us can only dream of, and only a select few can say they did.

Among those on the list is Thomas Szabo, owner of Superior Diesel Performance in Saskatoon, Saskatchewan, Canada. But he didn’t just build a SEMA show vehicle—he took the saying “Go Big or Go Home” to a whole other level.

Specializing in Super Duty trucks, Thomas wanted to do something a little different for his SEMA debut and build a custom Ford Excursion. But we’re not talking about just any old custom Excursion—we’re talking going well beyond the norm, even by SEMA show standards. Knowing the project would be a big undertaking anyway, as Thomas told us, “We decided to go all out and make it a six-door.”

From Four to Six

Stretching the Excursion took many tricks, starting with modifying the Ford from the frame up. Responsible for the bodywork on this unique build, Western Millennium Collision literally took two vehicle bodies and grafted them together to give the Excursion its limousine status. Among one of the coolest tricks implemented in the project was incorporating Super Duty bedsides into the rear quarters. Doing so gave the Excursion larger fender flares in the rear that could almost pass as “factory” with how well they continue into the body lines all the way around the truck.

Less obvious aesthetic choices for the Excursion include shaved badges and keyholes, textured trim panels and door handles, an RK Sport hood, Fusion bumpers, and a custom Overkill Fab front grille. Nine Rigid lights adorn the grille, wheelwells, and bumpers, while a custom Gen-Y Mega-Duty hitch and rear bumper hooks flex out back just waiting for a job to do.

As for the paint, it’s probably not what you’d expect. Shifting from black to dark brown, the exterior of the Excursion was painted by Andrey Kolesnik of Western Millennium Collision in factory Ford gloss black with three coats of copper clearcoat on top.

Inside, the Excursion is just as gorgeous, featuring black leather and suede Roadwire front and second-row bucket seats with two matching rear benches. These seats set the tone for the matching custom headliner and door panels, complements of the talented Tory Wilcox of Ripstitch Interiors. In the dash,  Edge CTS3 gauges keep temperatures, speed, and other need-to-know measurements front and center, while a full Kicker stereo system pumps tunes throughout all four seating rows thanks to a combination of speakers, amps, and eight and 10-inch subs, the aforementioned fitted into a custom center console box and spare tire box.

Beyond Stock

Certainly a looker, the Excursion couldn’t be left with stock mechanics. While this bad boy retains a 2013 6.7 Power Stroke diesel, Thomas gave it a full revamp fitting of the truck’s custom status. Right off the bat, you’ll notice a Compound S480 Turbo setup over a BD Diesel Scorpion 64.5mm turbo kit. A BD intake manifold, headers, and a custom 4-inch downpipe with a 4-inch BD exhaust brake were also added to the truck, dumping the diesel’s exhaust just in front of the rear axle via 5-inch duals.

Other features include a rebuilt bottom end with O-ringed heads and ARP head studs, a PPE oil pan, and an S&S Diesel Disaster Prevention Kit, protecting the fuel system from any possible malfunctions of the fuel pump. Prismatic powdercoated valve covers, upper oil pan, and accessory brackets carry the Excursion’s color scheme throughout the engine bay.

Backing the 6.7L V-8 is a rebuilt Ford 6R140 automatic transmission, which was fitted with an Alto HD clutch pack, Suncoast shafts, and a custom valve body by Mister Transmission. A Suncoast 1700 stall converter feeds the truck’s ponies to the trans while a PPE deep sump pan helps keep extra fluid flowing for optimal performance. Continuing with the truck’s aesthetic cues, both the transmission and the transfer case were powdercoated using Prismatic powder to match the Excursion’s exterior paint.

Down below, the Ford’s factory driveline spins a Super Duty Dana 60 in the front and a Dana 70 in the rear, both featuring Nitro 4.30 gears and install kits inside powdercoated axle housings with PPE diff covers. Six-inch backspaced Mickey Thompson 38/15.5/r24 Baja Boss shoes, wrapped around 24×14-inch Gear Off Road wheels, plant the six-door beast to the pavement, while stopping power is provided by 15.5-inch front and 15-inch rear 6-piston Wilwood brakes fitted with braided stainless steel lines.

Custom Suspension

No SEMA show vehicle is complete without customizations from top to bottom, and Thomas hit it out of the park with this build, not only aesthetically, but also in form and function—right down to the custom suspension system that sends this truck soaring about the rest.

A fully custom Papis air-suspension system does numbers to set this Excursion apart, giving the truck both a unique stance and extensive capabilities with front and rear 4-links, a custom subframe and axle truss, suspension cradle, and Locked Offroad triple-bypasses with remote reservoirs capable of 10 inches of travel on all four corners. Fitted to a 2013 Super Duty front frame section that is melded to a 2002 Excursion rear, Slam Specialties SS8 airbags help actuate the Excursion’s massive lift of 8 to 14 inches above factory ride height.

Feeding the suspension system with air are polished air tanks with two compressors controlled by an AccuAir controller. This on-board air system also feeds the three horns from HornBlasters tucked up discretely under the rear bumper.

From start to finish, the project, which could have easily taken over a year to accomplish, was completed by Thomas and his team in just seven months. Along the way, aspects like shipping times and getting parts through customs challenged the team, but in the end, they pulled off a fantastic bigger-the-life SEMA build that will be admired across the States and Canada for years to come.

For those who went up to 37's

For those who went with a 37x13.50 did you regret it? I am thinking about going up from my current height to a 6" lift and 37x13.50r20. Did you guys have to regear? I mainly drive highway and city roads and occasionally will pull heavy. Would there be anyway of putting 37x13.50's on a 4" lift and not rub the springs? I am ok with trimming the bumper and a bit off the fender edge but not bushwacker cutouts.

I have a 6” lift and run 37x13.5x18 Toyo MT’s and I’m looking at newer trucks and I won’t ever go bigger than leveled on 35s, now the newer trucks feel like they sit a little higher from the factory then the older style do but these trucks have a horrible turning radius with stock tires on them let alone lifted on big wheels, I am on stock gearing and can tell when I’m pulling our toy hauler(10k) when loaded running in 4th in OD I’m only at 1,500-1,600rpms fine for crushing flat land but lugging on anything else, so you just learn to take OD off on anything steep and get the RPMs up and I’ve heard that 37s are a big horsepower killer just simply because of the mass your trying to rotate and it’s a lot harder on ALL your parts. As for rubbing just a small trim on the inside of fenders I occasionally rub on my leafs if the grade and speed is just right but nothing to harsh. As for 37s on a 4” lift forget about it unless you want to seriously hack apart your fenders that’s my experience I’m also a bit biased as I’m kinda over the big lifted huge tire thing

Are you on a leveling kit as well? Basing it off your profile pic. Do you rub any with your 18's? If not what is the width and offset?

I also stopped at 35x12.50x18 im in the market for a new set tho. I will have to say that our trucks look amazing with 37" tires if you are running a 6" lift. but if you do get 37s, then you will need to re-gear, otherwise your will lose power and your MPG will be robbed.

there is a member @jetjock15 who tows with 37in tires and a large toyhauler with a sandrail at that. Its doable, but you have to have some deep pockets to modify the truck and trailer...  

I have a 2012 F250 with 8” lift and 37’s, I pull a 40’ toy hauler with a 4 seat can am Maverick in it. Pulls good but if going under 70 it will down shift climbing hills. Lost roughly 4 mpg though.

I have a 2003 Excursion with a 6-inch Lift and the front leaf springs. I have Toyo 37 by 13.5 on 20 inch rims. It rubs enough on the front leafs that my turn radius is crap. Let's say that it adds at least one more "back up, crank the wheel, try again" when parking. I'm looking into probably 2 inch STEEL spacers, but I know that's going to wear out my bearings faster. I don't tow anything, so I'll be alright compared to others, but it's not optimal.  

What about a 4" lift with 37x12.50 on 20x10 -19 wheels? A 20X12 -44 or 20X10 -19 are my only options as the wilwood brake kit requires a minimum 20" wheel and the style wheel I like only comes in those two sizes. I have seen an 04 with a 4" lift on 35X13.50 with 22X14 -76 and not rub with just bumper trimming. Makes me think the 37X12.50 will work with a less offset wheel. The 35's just don't really have as much side wall as I'd like with a 20" wheel. Plus I have 35's on a leveling kit and it doesn't make sense to go higher if I can't go bigger in tire. My main concern with the 6" lift is highway handling. Currently I can bank turns at 70mph and still be stable. Would I still be able to do that with a 6" lift?  

I?m 6?/7? over stock excursion so 4? over f250/350 and I?m running 37x12.50 18?s on stock 5 spoke 8? wide rims. Yeah, it hits the spring pack at full lock turns, just extend the steering stop. Recently went to SSBC V8 calipers but with stock wheels I needed 1? spacers from BORA which are sweet! Ride is mint! I put in 4:30 gears and it?s essentially like stock gearing. Before my cummins swap, the 6.0 was getting 22 mpg highway and could pull anything. Now with the cummins....it?s a whole different level of insanity.

How do you like the SSBC calipers? I was gonna go with those until I saw Wilwood made a set that looks like they belong on a super car. Did you use Yukon gears? That is a name I hear frequently but know nothing about gearing. I get that now with my stock wheels and 35's. If I am going to put all this money into my truck and spend $5K on wheels and tires i'd like them to not rub.

I have a 4" lift on my 1999 f250 and was able to install 38.5 mickey thompon baja claws. Ya DO NOT cut the bumper, you get longer bolts & install 2" spacers to push it forward. (i made mine out of 2" long galvanized pipe nipples from Lowes) I did hafta trim about 1.5" off the trailing edge of the fenders. And yes it does rub like a sum-***** on the front springs when turning sharp but so what, it looks bad ***! Just don't turn so sharp. I did not regear so the power to the ground went to **** without the tuner (that helped immensely) and it never rubs the fenders with the trim job . In my opinion rubbing is not a deal breaker. One hardly ever hasta turn full crank so losing 5% of the turning radius, big deal. And with 37 or 38 inch tires...just run up over the curb that might make you hafta back up and adjust ! But thats just my 2 cents, your opinion may vary. But with and tire upgrade you are gonna suffer something.

@sbluke55 Looks like 16.5 rims with the tread design of your tires. I still can't believe you got them to balance lol. We got 3 different sets for a buddies dodge who just had to have them. He ended up getting them as good as they could and didn't drive over 65 hahahahaha.  

I'm running about 8 oz of balancing beads and I only have an issues at 45-50 with rear end hop. I'm getting ready to rotate the tires and I'm hoping it moves to the front. If it does i have 10 oz I'm going to split between the two.  

Those military tires are 12.50 wide, correct? Based on research those wheels are either 9.5" wide and have a -19 offset or are 12" wide and have a -44 offset. Which do you think they more closely resemble? The 12" wide's would give a flat surface with the tire and the 9.5" would give a bulge. I think I will go with the 4" Atlas springs and PMF 5.5" traction block if your saying 37x12.50 won't touch the springs. I daily drive in crowed parking lots for school and hitting the springs is getting old. My 35's will fit fine with the proper wheel on my 2" lift so maybe going with the 3" springs on 35x13.50 is also an option. My main concern is high speed handing. I will be going with dual fox shocks, 2.0 or resi i'm not sure of yet. I would like to keep the body roll to a minimum and currently I pretty much have none.

I don't know if this helps or not but I have a 4" lift and 315/75/16s (35x12.50) on the stock wheels with 2" spacers and I have no rubbing issues at all and I think I could easily clear a 37. Also I have no high speed cornering or handling problems, I can run 75 mph in the WV mountains no problem.

Back to your question at hand. I did re gear with my Toyos MT 37x13.5x22 went from stock 3.73 to 4.30 gears. Made a huge difference I'm running right around 2150RPM @70MPH and speed is about 2 or 3 MPH slow as I have found out. 8 inch lift 22x11 wheel -44 backspace no rubbing ever.... I can go to 40's if I wanted too.

I bought my Excursion with the 8 inches of lift and 37x12's it has now. I want to change it to 4 inch with 35's because the mileage is awful (8-10) and I also am planning to tow in the future and a lower truck handles it better. The truck looks cool and all but imo it isn't worth the headache unless you got money to spend!!

I had a 2.5 Carli pintop kit installed with their radius arms and went with 37X 12.5 nitto trail grapplers. I have no rubbing and the truck still has get up and go, MPG is 14-15. granted I had this all done within the first 1000 miles so not sure what baseline with stock was.

@sbluke55 Do you think -19 offset wheels will clear the springs on 37x12.50? The 12" wide -44 wheels are 2" away from the springs and the 10" wide -19 wheels are 1" away from the springs. If you don't mind would you be able to take a pic of your wheels turned to full lock and the distance between the tread and springs. If I will be able to get away with that then I will definitely do a 4" front lift and 5.5" rear traction block.  

I'm not sure on the on the offset, id have to look up the specs. I'll get some pics tonight.  

Just a quick search. The backspacing on the 9.5" rim is 4.5" and the 12 is 4.75". I usually use bds as a guide for what backspacing to use and it looks like a 4-4.5" backspacing is recommended for 36 -38" tires. So my "guess" is either rim will work fine without rubbing. Obviously the wider rim will require more trimming. Just to throw this out there because you asked earlier. I have no issues with body roll or cornering. The truck is planted.

    I will have to say that our trucks look amazing with 37" tires if you are running a 6" lift. but if you do get 37s, then you will need to re-gear, otherwise your will lose power and your MPG will be robbed. Yes for sure, I already geared the rear to 4.10 and average about 16-16.5 mpg.
